iTunes says it will fit as many as it can but is this done with any logic - ie does it copy tracks A to Z in that order or by file size? Or just random?

You can copy which ever tracks you like onto your iPod. I had the same problem with say a song on an album and the same song on a compilation album so in effect same song twice. I went into itunes and selected which songs. You could also subscribe to iTunes Match for £20 per year and all you music including cd's that you hav added yourself will not be stored on any of your devices therefore freeing up memory. I have an iPod 4th generation and an ipad2 with iTunes Match I have 16gb of songs off my device but all accessible and memory still free for updates.
Or you can create playlists and only copy the playlists to your device.
